Understanding charge-air cooling

What does an intercooler actually do?

Many turbocharged petrol and diesel engines use an intercooler as part of their intake system.

When a turbocharger compresses air, the air temperature increases. The intercooler helps remove some of that heat before the air enters the engine.

Cooler charge air is generally denser, allowing more air mass into the engine under comparable conditions.

The way an intercooler performs depends on its design, the surrounding airflow, the cooling system and how the engine is being used.

An upgraded intercooler may be worth considering where the original cooling arrangement is a limiting factor, particularly on certain modified turbocharged engines.

However, fitting a larger intercooler does not automatically guarantee more horsepower.

An intercooler is a cooling component — not an ECU remap.

Changing the intercooler does not automatically change the engine software or guarantee a particular power increase.

From the turbocharger to the engine.

An intercooler forms part of the route taken by compressed intake air on many turbocharged engines.

The aim is to help manage the temperature of that air before it reaches the engine.

Air intake → Turbo compressor → Intercooler → Engine intake

  1. 01

    Air enters the turbocharger

The turbocharger compresses incoming air, increasing its pressure and temperature.

  2. 02

Charge air passes through the cooling system

An appropriate intercooler transfers some of that heat away from the compressed air.

  3. 03

Cooled charge air reaches the engine

Lower charge-air temperature can help provide denser air under comparable operating conditions.

  4. 04

    The complete system matters

Intercooler design, pipework, airflow, ambient temperature and engine operation all influence the final result.

Simplified example. Some modern vehicles use air-to-water charge coolers rather than a front-mounted air-to-air intercooler.

Factory intercooler or performance upgrade?

Factory intercoolers are designed around a vehicle's original engineering requirements.

An aftermarket intercooler may offer a different core size, construction or cooling characteristic.

Whether that change is worthwhile depends on the actual engine and how the vehicle is being used.

Factory intercooler

Designed as part of the vehicle's original charge-air cooling system.

The factory unit may be entirely suitable for a standard engine and ordinary road use.

Its cooling characteristics depend on the particular vehicle.

  • Original vehicle-specific design
  • Existing mounting arrangement
  • Original cooling-system configuration
  • May be adequate for the intended setup

Performance intercooler

An upgraded intercooler may offer different core dimensions, flow characteristics or thermal performance.

Some units are developed for more demanding or modified applications.

The correct choice must consider fitment, cooling performance, pressure drop and supporting components.

  • Product-specific cooling performance
  • Vehicle-specific fitment
  • Different core and end-tank designs
  • May be relevant to certain higher-performance builds

Bigger doesn't always mean better.

Intercooler performance depends on the complete design, not simply the physical size of the core.

Which intercooler design does your car use?

Intercooler systems vary between vehicles. It's important to identify the existing arrangement before choosing replacement or upgraded hardware.

Front-mount intercoolers (FMIC)

Front-mount intercoolers are positioned towards the front of a vehicle, where external airflow may pass over the core.

FMIC upgrades are common on certain turbocharged performance platforms.

Fitment depends on bumper space, mounting, pipework and the specific vehicle.

Original-location performance intercoolers

Some aftermarket intercoolers are designed to replace the factory unit while using its general mounting location.

These products may offer different core designs or dimensions.

Actual fitment and cooling performance are product-specific.

Air-to-water charge cooling

Some turbocharged and supercharged engines use liquid-cooled charge-air systems.

These can include a charge cooler, coolant circuit, pump and heat exchanger.

Upgrade requirements differ from those of a conventional air-to-air intercooler.

The exact vehicle and cooling system must be identified before recommending parts.

Understanding heat soak

Why charge-air temperature matters.

During demanding driving, an intercooler absorbs and releases heat.

If heat builds up faster than the cooling system can reject it, the effectiveness of charge-air cooling can reduce. This is commonly discussed as heat soak.

Higher intake-air temperatures can affect an engine's operating conditions and the performance available under certain circumstances.

On some vehicles, an appropriately designed intercooler upgrade may improve cooling performance during repeated high-load operation.

However, the outcome depends on the vehicle, product, airflow, ambient conditions and engine calibration.

  • Charge-air temperature

Temperature is one factor in how effectively a turbocharged engine operates.

  • Cooling capacity

Core design and the supply of cooling air can affect heat rejection.

  • Pressure drop

An intercooler also introduces flow resistance. A good design must balance cooling performance and pressure drop.

An effective intercooler balances cooling, airflow and fitment.

Find a suitable intercooler from a genuine manufacturer.

Performance intercooler manufacturers offer different products for different vehicle platforms.

Some products focus on direct replacement, while others use different cooling arrangements or supporting components.

The correct selection depends on the engine, space available, intended use and installation requirements.

STX Tuning can help check genuine products and available supply-and-fitting options.

Do you need an intercooler for Stage 1 or Stage 2?

An intercooler upgrade may be relevant to certain tuning setups, but it isn't automatically required for every remapped car.

The correct hardware depends on the engine, existing cooling system, calibration and intended use.

Intercooler + Stage 1

Stage 1 ECU remapping is generally intended for suitable standard-hardware vehicles.

Some owners may choose to upgrade the intercooler for specific operating conditions or as part of later plans.

The upgrade is not automatically mandatory, and fitting one does not guarantee a higher Stage 1 power figure.

Explore Stage 1 remapping

Intercooler + Stage 2

On certain performance builds, improved charge-air cooling may be an important supporting consideration.

Whether an intercooler is required depends on the engine, original hardware and proposed Stage 2 calibration.

STX Tuning can help you check the appropriate combination before ordering parts.

Planning a turbo or hybrid turbo upgrade?

Changing a turbocharger can affect the airflow and operating requirements of an engine.

On a more involved performance build, charge-air cooling may need to be considered alongside the turbocharger, intake, fuel system and ECU calibration.

An upgraded intercooler can be part of that overall assessment, but the correct hardware depends on the engine and intended output.

STX Tuning can help you discuss suitable cooling and performance hardware enquiries before committing to a build.

Fitting customer-supplied parts is subject to acceptance and compatibility.

Correct intercooler fitment matters.

Intercooler fitting can involve more than removing one part and installing another. The component needs to suit the engine, vehicle layout and existing charge-air system.

Depending on the vehicle, installation may involve pipework, mounting brackets, hoses, sensors or access to components around the front of the car.

Connections must be appropriate for the system, and any relevant leaks or installation concerns should be addressed rather than ignored.

Core & mounting
The product must physically fit the intended location and mounting arrangement.
Boost pipes & hoses
Pipe connections and supporting components must be compatible.
Airflow & cooling
The installation should consider airflow through the relevant cooling components.
System integrity
Any leaks, unsuitable connections or installation concerns can affect how the system operates.

Looking for an upgrade or dealing with an intercooler problem?

Not every intercooler enquiry is about increasing performance.

Some customers have an existing boost leak, damaged intercooler or running issue. It's important to distinguish repairing a problem from fitting upgraded hardware.

Boost leak or damaged intercooler?

If your car has reduced power, boost-related warnings, damaged pipework or a suspected intercooler leak, the cause should be assessed before a performance upgrade is recommended. A larger intercooler isn't a guaranteed repair for an unrelated engine or turbo problem.

STX were great! (its within ONYX which confused me when I got there, no biggy, just for anyone else reading it). I happened to be arriving when a guy must have been starting their shift, super helpful and got me to the right person. On the way in they even took the time to show my son the Lambo they had, this type of service is so nice to receive. The young guy we spotted fitting the wheels later on, thank you! In for a Stage 1 remap, all done in 30 minutes, and car drives brilliantly and exceeded expectations. Also at a great price as well. All staff I met were super nice and helpful. Credit to you guys! I will definitely be choose these guys going forward! Highly recommend.
